Envelope Types and Specific Use Cases
We provide three distinct envelope sizes, each serving a highly specific purpose for businesses, legal firms, and non-profits:
- Standard #10 (4" x 9.5"): The undisputed industry standard for professional business correspondence. This size perfectly accommodates a standard 8.5" x 11" letterhead folded into thirds. It is the go-to choice for sending invoices, legal documents, welcome letters, promotional offers, and widespread direct mail marketing campaigns.
- Church Offering (3.125" x 6.25"): A specialized, compact envelope designed to fit perfectly into the back of church pew racks. These are critical for collecting tithes, building funds, and special event donations. We can custom print form lines directly on the front so parishioners can securely write their name, donation amount, and designation, keeping your accounting organized.
- Remittance / Booklet (6" x 9"): This larger format is heavily utilized by non-profit organizations, charities, and political campaigns for fundraising. The oversized flap can be printed with an extended donor information form, allowing the recipient to fill out their credit card details, tear the flap off, insert it into the envelope, and mail it back securely. It is also the ideal size for mailing thick 5.5" x 8.5" booklets.
Premium 24lb White Wove Material
At Xpress Shipping and Printing, we do not compromise on material quality. All of our custom envelopes are printed on a premium 24 lb. White Wove paper stock. This specific paper is chosen for two distinct reasons:
- Writeability: The uncoated, porous nature of the wove finish ensures that pen ink, pencils, and markers adhere instantly to the paper without smudging or bleeding—a crucial feature for offering and remittance envelopes where the user must fill out information.
- Security & Opacity: The 24lb thickness ensures that checks, cash, and sensitive legal or medical documents cannot be read through the envelope when held up to the light, providing the necessary privacy your recipients expect.
Navigating USPS Regulations and Print Margins
Designing an envelope is significantly more complex than designing a standard flyer. Because envelopes must be processed by high-speed United States Postal Service (USPS) sorting machines, strict layout rules apply. Failure to adhere to these rules can result in your mail being returned to you, destroyed by sorting machines, or subjected to costly manual sorting postal surcharges.
USPS Clear Zones (Crucial Requirements)
To guarantee your envelopes can be mailed without issue, your design must respect the following unprinted "safe zones":
- Postage Area (Top Right): You must leave the top right corner of the envelope—an area of at least 1.5 inches wide by 1.5 inches tall—completely blank. This space is legally reserved for physical postage stamps, printed permit indicia, or postal metering strips.
- Barcode Clear Zone (Bottom Edge): The USPS sprays a fluorescent Intelligent Mail Barcode (IMb) on the front of every envelope to route it. The bottom 5/8" (0.625 inches) of the entire envelope width must remain entirely free of text, dark background colors, or distracting graphics. If this area is obscured, the machines cannot read the routing code.
- Return Address (Top Left): Your return address and logo should be placed in the top left corner, positioned approximately 0.25" away from the top and left edges.
Printing on Pre-Converted Envelopes
Our standard custom envelopes are printed "post-conversion," meaning they are already folded and glued into envelope shapes before they run through our flat-bed presses. Because of this mechanical process:
- No Bleeds: We cannot print edge-to-edge (full bleed) on standard envelopes. Your design, background colors, and logos must stop at least 0.25 inches short of all edges (top, bottom, left, right).
- Flap Printing Limitations: We can print a return address on the back flap; however, you must keep all text at least 0.5 inches away from the horizontal crease of the flap to account for minor shifts as the bulky, multi-layered envelope passes under the print heads.
File Format and Resolution
Please submit your final artwork as a high-resolution, flattened PDF file. Ensure that any embedded logos or images are saved at 300 DPI and set to the CMYK color space. Do not use extremely faint or thin fonts for return addresses, as they may become illegible at small sizes when printed on uncoated paper.

Production Timeline
Custom envelope printing utilizes specialized flat-bed presses that carefully feed pre-folded envelopes one by one. Our standard production turnaround time for envelope batches is 2 to 4 business days following the approval of your print-ready artwork. This allows time for proper ink curing and thorough quality control checks to ensure no envelopes are sealed shut by stray ink or moisture during the printing process.
Protecting Your Investment During Transit
Envelopes are uniquely vulnerable to shipping damage. High humidity can activate the flap adhesive, sealing the envelopes permanently shut before you even open the box. Rough handling can crush the delicate paper edges, causing them to jam in your office postage meters or laser printers.
To combat this, we employ meticulous packaging protocols. Envelopes are tightly packed and shrink-wrapped in solid bricks (typically in stacks of 250 or 500) to lock out moisture and prevent shifting. These bricks are then nested inside heavy-duty, double-walled corrugated boxes to prevent edge-crushing during transit.
